WORKING CONDITIONS OF PLASTIC MOULD

Due to the development of plastics and plastic molding industry, the quality requirement of plastic mould is more and more high, so the problem of plastic mold failure and its influencing factors have become an important research topic. The main working parts of plastic moulds are molding parts, such as convex dies, concave dies, etc. They form the cavity of plastic molds, which form various surfaces of plastic parts and are directly in contact with plastics, subjected to pressure, temperature, friction and corrosion, etc.
Failure Analysis of plastic Moulding Materials :
General mold manufacturing includes die design, material selection, heat treatment, machining, debugging and installation. According to the investigation, the material used and the heat treatment are the main factors affecting the service life of the die. From the perspective of total quality management, the factors that affect the service life of the die can not be measured as the sum of polynomials, but should be the product of multiple factors. The merits and demerits of mould material and heat treatment are very important in the whole mould manufacturing process. From the analysis of the common phenomenon of die failure, the plastic mould can produce wear failure, partial deformation failure and fracture failure during service. The important failure forms of plastic mould can be divided into wear failure, local plastic deformation failure and fracture failure.

Requirements for the performance of plastic mould steel:
With the rapid development of the manufacturing industry, plastic mould is an indispensable tool in plastic molding processing, and the proportion of the total mold output increases year by year. With the development and continuous production of high-performance plastics, the variety of plastic products is increasing day by day. Continuous expansion of the use of products to precision, large-scale, complex development. With the development of high-speed molding production, the working conditions of mould are becoming more and more complex.

  1. Wear and corrosion of cavity surface
The plastic melt flows in the mold cavity under a certain pressure, and the solidified plastic parts come out of the mould, which cause friction and wear on the molding surface of the mould. The root cause of plastic die wear failure is the friction between mould and material. However, the specific form and process of wear are related to many factors, such as the pressure, temperature, deformation speed and lubrication of the die. When the material and heat treatment used in the plastic mould are unreasonable, the surface hardness of the mold cavity is low and the wear resistance is poor, which is shown as follows: the dimension of the cavity surface is too bad due to wear and deformation, the roughness value becomes higher because of the drawing and the surface quality deteriorates. Especially when the solid material enters the mold cavity, it will aggravate the wear of the cavity surface. In addition, when plastics are processed, chlorine, fluorine and other components are heated to decompose the corrosive gas HC1 / HF, which causes corrosion and wear on the surface of plastic mold cavity, resulting in failure. The corrosion process will be accelerated if the coating or other protective layer on the cavity surface is damaged. The interaction of two kinds of damage accelerates the corrosion-wear failure.

  1. Plastic deformation failure

The plastic mold cavity surface is compressed and heated can cause plastic deformation failure, especially when the small die works on the large tonnage equipment, it is easy to produce overload plastic deformation. The strength and toughness of the materials used in the plastic mold are insufficient, and the deformation resistance is low. Another reason for the failure of plastic deformation is that the hardening layer on the surface of the mold cavity is too thin, the deformation resistance is insufficient or the working temperature is higher than the tempering temperature, which results in phase transformation and softening. And make mold early failure.

  1. fracture

The main reason of fracture is the structural stress, thermal stress or insufficient tempering caused by the structure and temperature difference. The residual austenite is transformed into martensite at service temperature, which results in local volume expansion. The structure of the mold is caused by stress. The working conditions of plastic dies are different from those of cold stamping dies. Generally, they have to work at 150 ℃ -200 ℃. Besides being subjected to certain pressure, they also have to bear the influence of temperature. Multiple failure forms may occur in the same mould, and multiple damages may occur even in the same mould. From the failure form of plastic mould, it is very important to select the plastic mould material and heat treatment reasonably, because they are directly related to the service life of the mould. Therefore, the following requirements shall be met for plastics mould steel:

1)  resistance to effect of heat
With the emergence of high-speed molding machinery, plastic products speed up. Because the molding temperature is between 200 ℃ and 350 ℃, if the plastic flow is not good and the forming speed is fast, the surface temperature of part of the mould will exceed 400 ℃ in a very short time. In order to ensure the precision and deformation of die, die steel should have high heat resistance.

2)Sufficient wear resistance
As the use of plastic products expands, inorganic materials such as fiberglass are often added to plastics to enhance plasticity. Because of the addition of additives, the fluidity of plastics is greatly reduced, leading to wear and tear of moulds. Therefore, it is required to have good wear resistance.

3) Excellent machinability
In order to prolong the service life of the cutting tool , the working life of the cutting tool can be prolonged , and the machining hardening is small in the cutting process . In order to avoid the deformation of the mould , the precision is affected , and it is hoped that the residual stress can be controlled to a minimum .

4) Good thermal stability
The parts of plastic injection mould are often complicated and difficult to be processed after quenching, so the materials with good thermal stability should be chosen as far as possible.

5)Mirror processing performance
The surface of the cavity is smooth, the shaping surface is required to be polished into a mirror, and the surface roughness is lower than Ra0.4 μ m, so as to ensure the appearance of the plastic pressed parts and facilitate the demoulding.

6)Heat treatment property
In the mold failure accident, the accident caused by heat treatment is generally 52.3, so the heat treatment occupies an important position in the whole mold manufacturing process, and the quality of the mould is greatly affected by the heat treatment process. It is generally required that the heat treatment deformation is small, the quenching temperature range is wide, the overheating sensitivity is small, especially the hardenability and hardenability.

7) Corrosion resistance
Corrosion gas may be released during the forming process to decompose corrosive gas, such as HC1HF corrosion die, which sometimes rusts and damages the die at the air channel opening, so the die steel is required to have good corrosion resistance.

WORKPIECE DESIGN FOR INJECTION MOLDING

The definition of injection molding is as a method of production objects which is done by the use of an injection molding machine with a heat-meltable plastic material. The shape of products is controlled by a confined chamber called a mold.
The injection molding process is one of the most versatile production methods in the plastic manufacturing industry. CNC OR 3D PRINTING WHEN PROTOTYPING?

During the period of manufacturing prototype for production development, 3D printing and CNC(computer numerical control) are frequently used. When It comes to specific application, especially the product design and specification have not be finalized, it is considerable for choosing these two processes. In the following paper, we will introduce you the features of these two processes.

Advantages of 3D printing:
1,There is no need to use a mold to make complex geometries, without an impact on time or cost. It allows users to deliver small batch parts quickly and adapt flexibly and agility to design changes.
2, Supporting parallel processing, save time. A user can produce multiple parts in a single project, produce multiple versions of a single part, or produce multiple parts of a different project.
3, There is no need to use a variety of settings to make parts, without supervision or intervention by operators. After the operation started, the equipment will run until the parts are finished.

Case of time and cost:
If we adopt a labor cost rate of $37 per hour. For time cost of  machine per hour, it will cost $1 for both 3D printing and CNC. Features of quality:
  1. Materials. 3D printing process can handle a wide range of material categories as a whole, but each technology can only handle a class of materials, covering a small amount of material in the corresponding category. In contrast, CNC can process a variety of materials, each of which contains a lot of choices, and the limiting factor is only whether the material is Machinable.
  2. Material nature. After CNC processing, the mechanical nature of the prototype are almost the same as the raw materials. After 3D printing, the performance of the prototype is similar to the performance of the raw material. But it is also should be considered of the layered nature of the process, the 3D printing parts usually have anisotropy.
If only considering the issue of tolerance and smoothness ,CNC is undoubtedly the best choice because of its precise tolerance range and terrific surface smoothness. However, considering the comprehensive factors such as cost, labor and delivery time, 3D printing technology has obvious advantages.   1. Size of parts and quantity of PO. Volume production of small parts is more economical
2, Size of parts and complexity design. The ideal of part has small and medium size with middle and high complexity design.
  1. Surface area of the parts and the capacity of the border. The larger surface area in per cubic inch, the more features are expressed.

FOUR TYPES OF INJECTION MOLDING MACHINES

Injection molding is a processing technique for converting thermoplastics or thermosetting materials into variety of types of products. An injection machine or injector can be classified four units: plasticizing and injection units, clamping and opening unit, ejecting or knockout unit, and electric and hydraulic control system.
There are four basic types of injection molding equipment in use today according to the type of screw or plunger. In the following paper, we will introduce you these four types of injection molding machines.
Conventional injection molding machine
In this process, the plastic granules or pellets are poured into a hopper and feed into the chamber of the heating cylinder. A plunger then compresses the material, forcing it through progressively hotter zones of the heating cylinder, where it is spread thin by a torpedo. The torpedo is installed in the center of the cylinder in order to accelerate the heating of the center of the plastic mass. The torpedo may also be heated so that the plastic is heated from the inside as well as from the outside.
The material flows from the heating cylinder through a nozzle into the mold. The nozzle seals the cylinder and the mold, and prevents leaking of molten material. The mold is held shut by the clamp end of the machine. For polystyrene, two of three tons of pressure is generally used for each inch of projected area of the workpiece and runner system.
Piston-type preplastifying machine
This machine employs a torpedo ram heater to preplastify the plastic granules. After the melt stage, the fluid plastic is pushed into a holding chamber until it is ready to be forced into the mold. This type of machine produces workpiece faster than a conventional machine, because the molding chamber is filled to shot capacity during the cooling time of the workpiece. Due to the fact that the injection plunger is acting on fluid material, no pressure loss is encountered in compacting the granules. This allow for larger workpiece with more projected area.

Screw-type preplastifying machine
It is an extruder used for plasticizing the plastic material. The turning screw feeds the pellets forward to the heated interior surface of the extruder barrel. The molten, plasticized material moves from the extruder into a holding chamber, and from there is forced into the mold or die by the injection plunger. The use of a screw gives the following advantages: better mixing and shear action of the plastic melt, a broader range of stiffer flow heat sensitive material can be run, color changes can be handled in a shorter time and fewer stresses are obtained in the molded part.

Reciprocating-screw injection machine
Reciprocating-screw injection molding machine employs a horizontal extruder in place of the heating chamber. The plastic material is moved forward through the extruder barrel by the rotation of a screw. As the material progresses through the heated barrel with the screw, it is changing from the granular to the plastic molten. As the material moves forward, the screw backs up to a limit switch that determines the volume of material in the front of the extruder barrel. During shot, the screw moves forward tp displace the material in the barrel. In this machine, the screw performs as a a ram or plunger.
There are several advantages of reciprocating-screw injection molding. It more efficiently plasticizes the heat-sensitive materials and blends colors more rapidly, due to mixing cation of the screw.

FOUR OPERATIONS OF INJECTION MOLDING PROCESS

Today we will tell you the knowledge about injection molding process.
The injection machine takes plastic granules- raw material, heats them until molten, and then injects molten plastic material into the mold. The barrel in injector contains a screw or auger. The heater bands around the outside raise the temperature to melt the plastic to the desired level. The plastic injection molding process usually produces large numbers of workpieces of high quality at high efficiency.
Injector basically is a machine for raising plastic temperature to a point where it will flow under pressure, for allowing the plastic to cavity and solidify in the mold, which the machine keeps closed, and for opening the mold to eject the solid plastic workpiece.
The plastic injection molding process is as follow:
  1. Raising the temperature of the plastic into a viscous flow state where it will flow under pressure. This is done in the barrel of injector both by heating and by grinding down the solid granular to form a uniform viscosity or melted at an elevated temperature. The inside of barrel is equipped with reciprocating screw or a ram. This operation of the process us referred to as the plasticizing of the material.
  2. Conveying the molten plastic material into the cavity of mold. The liquid or molten plastic from the barrel of injector is transferred or forced through various flow channels or runners into the cavities of the mold, and to be formed into the desired workpiece.
  3. Cooling and solidifying the molten plastic in the mold. The mold will keep closed, which is to solidify the plastic and freeze it permanently into the shaped desired for thermoplastics. To thermoset plastic material, the third operation is to keep on heating the mold so that the plastic reacts with cross-linkage to form the workpiece.
  4. Open the mold and eject the workpiece from the mold.
Plastic material in the form of granules is melted until soft enough to be injected under pressure to fill a mold. The result is that the shape is exactly copied. Once the plastic molding has cooled sufficiently to harden the mold opens releasing the workpiece. The whole injection molding process then repeats.

Soft mould (non-silicone mold) is a mould made of NAK80 and other steel materials. The core of this material is usually pre-hardened and can be machined directly, without heat treatment after processing, so it can be put into production directly.
