OVERVIEW OF PLASTIC INJECTION MOLDING

Plastic injection molding is the method of manufacturing parts made of thermoplastic and thermosetting plastic by melting and forcing into molds where they cool to form the desired object.
Little history about Plastic injection molding
The injection molding process is not a new concept. It came into existence by 1872. By the introduction of plastic injection molding, the plastic industry saw multi-billion dollar earnings, with 32 % of all plastics, by weight processed by injection molding. Raw Materials
There are several kinds of raw materials used for the manufacturing of the plastic injections. However, the thermosetting plastic, elastomers and thermoplastic polymers (resins) are widely used in the production process due the presence of greater viscosity in these materials.

Equipment
The Plastic injection molding machines have basic component parts such as material hopper, heating unit, plunger etc. These machine parts are used to build pressure and keep the molds in proper order to give the perfect shape once the molten material is poured inside it. They are also called presses, working in accordance with the tonnage ratings. Tonnage is the capability of the machine to exert clamping force during the manufacturing process to keep the molds in closed position. The tonnage may range between 5 tons to more than 9000 tons depending upon the rigidity of the raw materials and the projected area of the molding parts.

Plastic Injection Molding Process
Melting Polymers: There is a broad and cylindrical melting unit in the injection molding machine, where the polymer is converted into liquid under high temperature and pressure. The polymer is filled in an auger, which has an opening at the bottom. The auger is introduced into the melting unit using a hydraulic motor. A valve system at the bottom of the cylinder restricts the passage of the liquid into molds.

Pouring the Liquid into the Molds
Once the heating process is over, the auger is pushed further to pour the liquid polymer in to the molds to give the requisite shape to the injections. The molds are compressed under huge pressure to keep them intact and in proper position. During this process, the liquid is poured twice or more to ensure there are no air spaces left.

Cooling
After the molding, the entire mould is introduced to cooling for compact solidification of the plastic injections, which consumes the major time-period during the entire manufacturing process. The cooling is done by passing air or water over the heated molds or introducing cold water through small holes on the mold surface.

De-molding
Once the cooling process is over, the compact plastic injections are ready for removal from the molds. The clamp on the mould is unlocked to open the mould and derive the injection. The entire process is completed and the mold is now ready for the next unit manufacturing.

PC
Polycarbonate, or PC, is one of the strongest plastics. It has the highest impact strength of almost any compound. It’s commonly used to make items like LED light pipes. PC is able to reflect the illuminated diodes throughout the pipe, which makes it ideal for electronics that light up. It’s easily colorable, dyed or tinted. It’s stronger and more heat and cold resistant than ABS (below), but it will get damaged when in contact with alcohol or oil based chemicals. It also contains BPA, which, in certain applications, may be cause for concern.
ABS
Acrylonitrile butadiene styrene, more commonly known as ABS, has excellent electrical resistance and impact strength. It’s also modestly priced. It’s resistant to many chemicals and it mixes well with other grades such as nylon or PC, if additional properties are needed. Additives can be mixed in to improve its impact resistance, flame rating or flow. ABS can be tinted and is easily colorable. But it’s not fully transparent. Its strength lessens with decreased wall thickness, which means the thinner the wall, the weaker the part.
ABS/PC
As we mentioned earlier, PC and ABS can be mixed to highlight the best qualities in each: The flexibility of ABS and the strength and heat resistance of PC. It’s a pretty unbeatable combination. ABS/PC can be tinted and is easily colorable. It can receive flame-retardant and impact modifier additives. This combination works well for electronic enclosures are in contact with cleaning supplies.
PPO/PPE + PS
PPO/PPE plus PS is a blend of poly(p-phenylene oxide) or poly(p-phenylene ether) and polystyrene. It’s commonly used for electronic enclosures that are in contact with chemicals and electricity, as it has excellent electrical and chemical resistance. It’s used in electrical enclosures such as transformer housings. While there are colors available, black is often used for practical and industrial reasons.
Acrylic
Acrylic can be used in electronic enclosures, but it’s used selectively. Acrylic is the one of the only other transparent plastics, so acrylic is often the choice when a designer or manufacturer wants to avoid PC. Although modifiers can be added to improve performance, acrylic does not have high impact resistance.
PBT
Polybutylene terephthalate or PBT is a type of thermoplastic polyester with tremendous electrical and mechanical properties, and it also resists chemicals and stress. PBT is a common choice for temperature related electronics or electronics that generate a lot of heat. It is, however crystalline in nature. This mean that it’s shrink rate does not allow the manufacturer to switch classes easily, unlike ABS or PC.

8 DESIGN RULES FOR PLASTIC INJECTION MOLDING PROCESS

When designing for manufacture with plastic injection molding, there are still more guidelines to be taken into consideration. The easier it is for the toolmakers to create your mold, the faster your turnaround time will be, increasing the speed that your product will be out there for consumers. Here’s 8 design rules to follow when designing for manufacture:
1. Coherence. Try to make your design uniform throughout. That is, wall thickness, rib thickness and corner radii, for instance, should all be the same values. This will help the part to cool uniformly.
2. Wall thickness. Keeping your walls thin will ensure a faster cooling rate and less materials used. Lower cooling rate and less materials used will result in a shorter cycle time, allowing you more parts in a shorter amount of time, for less production cost.
3. Strengthen parts, ribs are more effective than thicker walls. Adding ribs at right angles to a wall will add considerably to its overall strength. It is a common mistake to thicken the walls of a design to achieve this effect when ribs are a cheaper and more effective option.
4. Ribs. Ribs are structural elements for your part, used for overall stability control. They are thin wall protrusions that extend perpendicularly from a wall or plane. Adding ribs rather than thicker walls will offer greater structural support.
5. Corners and edges should be rounded wherever possible. Sharp edges do not always come out perfectly when the part is ejected from the mould.
6. External undercuts. A protrusion or depression in the outside of your mold – the cavity half – can create problems when trying to separate parts from the mold. Adjust your parting line to accommodate this.
7. Internal undercuts or overcuts. Similar to external undercuts, these protrusions or depressions are on the inside of your mold – on the core half. Adjust your parting line to accommodate this.
8. Threads. If your mould contains a thread, always arrange it perpendicular to the parting line. This will ensure that the fragile thread is not damaged. It is better, if possible, to not include a thread at all in your design. Simplifying your design will lower the chance of something going wrong.
